You want all of your pieces to match as closely to the template as possible. And you may have cut a few pieces a little rough, or not exactly on the template so you will want to sand the edges smooth. To do this you can use a spindle sander. I admit that I started out clamping matching pieces together to attempt to sand them together. But I eventually gave up on that and sanded each piece one at a time, stopping periodically to compare them to one another. This is the oscillating spindle sander that I have HERE.
All screw holes should be pre-drilled for a couple reasons; to prevent splitting by drilling a pilot hole and to countersink sufficiently to accept a wood plug later. The plug not only helps the appearance of the chair, but will also add to the chair’s durability. We used a bit that drilled the hole and counterbored for the plug in the same operation.

Mine was doing chalky powder too I found out that it was too hot out and the mist when I was spraying was drying before touching the plastic. So I used a micro fiber cloth wipe off the plastic table I was doing and put another coat once it started to get dark out no chalky powder. I should have known. Gorilla Glue doesn't work. We have about 10 of these chairs with tables at our Lake house and they all eventually split, crack, etc. I tried every thing including Gorilla, Crazy, and any other glue, duct tape, etc. I now put a towel over chair to cover cracked part and "Forget about it". My husband saw the chairs for $12. at a local hardware store up at the lake house so when the towels wear out we will just spring for the new chair. The verdict is that I would buy the polywood again. It is sturdy and durable. However, the design of the chair itself is not good. I ordered two of these and I had them put together in less than 45 minutes on my own! I am not handy at all so that should tell you something. They included a T handle hex key that is way better than those awful tools most companies put in their kits. Awesome chair and I couldn't be happier.
